Steve, in the process of finishing up my heads. I talked to some Alcan research guys here in town and they gave me the skinny on the process you told me about. Seems like it should be a bullet proof process. My heads are 140 castings and pretty much plain jane. So I took them and a buddy opened up the valves to 2.01/1.66 (421SD). I ground out the A.I.R. tubes and re-radiused the roofs and port matched the heads to the aluminum performer intake. Unshrouded the valves in the combustion chamber and polished with jewellers rouge. Going to block off the heat crossovers and polish the exhaust ports. Took the die grinder and removed the heat crossover from the aluminum intake. Now it looks like an air gap manifold. My buddy is going to install case hardened valve seats for $10 a valve. Can't wait to put them back on and see what happens. I know I could have spent the same money went with aluminum heads and i would have known exactly what I had but I just wanted to tinker,,, You know what they say"anybody can p*ss on the floor, but it takes a real hero to sh*t on the ceiling.

I leanred to do this fromo a few friends who had done it. I used forged pistons to melt down, not sure if it matters though. It would be wise to practice on a junk or low performance head before you do it.
When you do it, you get one chance to do it right, better to melt a bit more than not enough.
You will need to bolt a plate to the intake side. You will be pouring through the exhaust valve area into the cavity. Have the head set up on a stand, or whatever so it is already at the right angle for pouring. this is where testing a time or two prior to your actual pour can be a benefit.
To melt the piston (s), I put a clean piston on the stove in an iron skillet. After it is heated, I use a rosebud tip with an acy/oxy torch. Leave the stove on hi under the skillet as you need to keep the heat up. Use good insulated gloves when you make your pour.
Once you make the pour, the alum will solidify almost right away. Then use a die grinder and blend your poured alum to match the port as best you can.

    good luck to you.
