I think this may have been the problem. The pan gasket i was using was fairly thick and holding the timing cover up too high. I did some test fitting and could plainly see the mis-alighnment. I removed the front pan lip gasket and just used some gasket maker, along with the timing cover alighment dowels everything looks great now.

I should know in a week once i have it on the water if things stay sealed up.

There ya go....A lot of problems arise because of missing or mutilated alignment rings...I use the one piece ones...er....Jack does..

Yup looks like the problem is fixed, no leak. Have about 60liters of fuel through the engine and all is good. Fried the alternator the other day, just putting a new one in now.
