yveyant: Do you spray or brush on the POR 15, and does this looklike the factory finish?
Sixty7Goat: Do the plastic goggles from Home Depot suffice? I could not find anything at any hardware store that said it protects against exploding grinding wheels. Any suggestions?

Shaffer, in this situation for your daily driver heres what I'd do. They sell sheets of 3M pads at autobody stores that would work great to clean those areas up. Scrub things down well, use soapy water, rinse well, let dry, and follow with some POR 15 or something similar.

Just want to mention that spraying on POR-15 (as someone asked) without a full body suit and ventialtion system is Lethal. Creates IsoCyanide fumes...

I use Polycaebonate lenses in safety glasses plus goggles. Rusty steel in the eye may impair your vision for a long time. If your hurts at 1:00 am get up and go to the ER. The metal will rust more overnight.

You did not say how much you will be disassemblying? And some of those pictures look like there is a thin coat of undercoating; especially that side shot looking at the tail end of the trans. Why would your rearend and driveshaft have surface rust and not the bottom of the car? If you can get the car or body up high enough - power wash it with high pressure 2500 to 3500 psi. Go to the ZeroRust web site - they have a powder to use that helps lift surface rust and grime. Or use a power wash type degreaser/cleaner of some sort. Their paint does not need a perfectly prepared surface to work or so they say. And it stops rust. I have not power washed because my body needed to be blasted. If you discover undercoating in good shape you may have to undercoat the spots. The undercoating - now covered by enmbedded dirt may be why your underside looks so rust free. Some undercoated cars did very well especially with no salt.
Bottom line - Zero Rust paint doesn't need a perfectly prepared surface but I do not know if it will work over undercoating. It therefore will probably stick better than Por because I do agree that Por likes "CLEAN" rust to work.
