390 posi installation problem
Attempting to install Auburn Posi # 546060 , 28 teeth ,10 bolt , 336 up ratios using Dorman 390 ring & pinion # 697-804 into 65 gto differential housing # 9779882. Installation of the pinion requires numerous shims ( the mechanic says usually one or two should suffice)to properly tighten .With the pinion in place installation of the carrier is prohibited due to the ring gear contacting the pinion before the carrier is in place .I’ve researched the part and found them to be correct number wise . Desperate here, please help

Auburn 546060 is for GM 8.2 (Chevy). Auburn 5461035 is for BOP 8.2
Dorman 697-804 is BOP -Good Housing # 9779882 - couldn't find, casting number? Assume for this discussion it's Pontiac GTO. The Chevy and BOP differentials have different deck heights. For 3.90, Chevy is 2.00 and BOP is 1.937. With your Dorman gearset for BOP, the Posi is pushing the ring gear over the pinion creating the interference you are experiencing. |

Error. 5461035 is the Spring Retainer Service Kit. I meant to type 542099.

Very Good Informative post & information, gto4ben.
I learned something with this post that I was never aware of on GM 10 bolt 8.2 rears. Thanks. Tom V.

After taking a second look at Gold Tiger's part number, I realized I mistook a 6 for a 2. The new part number he used is 546060, not 542060. Sorry about that. If that Posi unit is correct with the BOP deck height, then there must be another cause for the interference.
1. The wrong unit was packaged in the box. Check deck height to confirm its BOP version 2. The ring side bearing is not bottomed out against the posi. Perform a visual check. 3. The ring gear is not bottomed out against the flange. Perform a visual check. 4. The bearing cup outside diameter is larger & cannot be inserted into the housing seat. Try a fit check without bearing & without the posi unit. If you can provide any photos on how you are installing the unit, it would be helpful in the diagnosis. |

Shims set pinion depth. Crush sleeve has to be crushed to tighten. Clay |
