Figured a simple safety upgrade on this rainy day would be to switch the non halogen headlights to sylvania halogen. Well, shoulda known better. The wiring connector has a sort of boot to it that sits up flush against the back of the old bulb. Well, the old bulbs have a spacer on the terminals, the new bulbs do not. Before I chop up the boot on the original connector, what has anyone else done ?

On my '64 Tempest I ran into the same problem while installing Sylvania Halogens. I removed the 3 brass push-on connectors from the plastic boot by carefully pushing the retaining prong on the connector inward with a thin small jewelers screwdriver, saving the plastic boot from destruction. I then used shrink tubing to cover the 3 brass connectors individually and pushed them into place on the new headlights.

Pissed me off to have to screw around like that just to install some new headlights.

Since I never plan to go back to non halogen lights again, I scribed a line around the boot and ground off the excess material with a die grinder and a carbide burr. As I recall, I had to grind off abour 1/4 inch but you should measure the difference between the bulb terminal protrusions to be sure. It worked well and when the boot is installed on the light it looks like the original equipment, if that matters to you. The terminals aligned well.

Problem Solved. Went to different parts store, purchased Wagner Halogens, they had the spacers on the posts. No 'customizing' needed.

I did the same, bought new lights but the connectors didn't stick out far enough to fit into the boot. Went to NAPA and they had extactly what I needed.
