Some years ago I did this very same thing... I wanted to have factory GM AC in my non-AC '69 GTO. With some patience, some welding, and heating and dolly/hammering work, I reworked my firewall to appear exactly as that of an original AC car, and needing only the slightest amount of filler to smooth it. The key to my effort was the template... I used an original passenger-side AC firewall sliced from a '69 Lemans. Using the factory stamp steel: 1) positioning the template was made easy by lining up features common to both firewalls (no guesswork), thus making all openings/closings/modifications dead-nuts on; 2) donor metal is required to fill certain openings in the non-AC firewall, and the AC firewall provides these necessary pieces; and 3) the opening for the AC evaporator has a formed lip around it, something a paper template would not show well but easily duplicated having the AC firewall piece. Parts cars were plentiful back when I did this but maybe not so much now. However, because the firewall is Body by Fisher, at least the passenger side would be shared by the four GM Divisions - Chevelle, Cutlass, Buick, GTO; my donor AC firewall section came from a '70 Chevelle. And possibly '68 to '72 are the same but our Forum buddies can confirm or dispute that. Anyway, I used a cutting torch to do the slicing... at the center above the tunnel, then across under the lip of the cowl, and then on down the side and below the AC openings.

Hey... some correction to what I wrote yesterday about my firewall conversion to AC. No, the donor AC firewall did not come from a '69 Lemans AND a '70 Chevelle... as I was writing and nearing the end, I remembered the donor was a friend's bare body '70 Chevelle. My initial thinking it was the Lemans was because that was the car I got the entire AC system from, inside and under the hood. That car was still much intact and the owner didn't want the firewall sliced. Good grief, only did this 30 years ago... yikes!
